Weld cost is not merely the cost of wire and gas. The largest share is often the time of the operator or robot, component preparation, handling, cleaning, inspection, repairs and downtime. A technically sound weld design is therefore also an economic decision.

Welding itself occupies only part of the shift. In manual welding, handling, cleaning, component changeover, inspection and workplace accessibility are decisive.
Fillet-weld volume increases approximately with the square of the size. Increasing from a5 to a6 does not mean +20 %, but approximately +44 % volume.
MMA, MAG, flux-cored wire, SAW and robotic welding have different deposition rates and operating factors.
